How do shops handle rust during a repair?

Why rust cannot be painted over

Rust is a running chemical reaction, not a stain. Iron meets oxygen and water and becomes iron oxide, and the chloride in road salt accelerates the process dramatically by stripping the steel’s protective layer and keeping the surface conductive.

Covering it changes nothing underneath. Iron oxide also occupies more volume than the steel it consumed, so it pushes outward with genuine force — that is what lifts paint from below and turns a small bubble into a flaking crater. A repair that fills over rust is a repair with an expiry date measured in months.

This is why an honest shop will occasionally tell you the job is bigger than you hoped. Nobody enjoys that conversation — but once the paint is ground off and the metal underneath is thin, that is not something anyone can un-know.

Surface rust: sand, treat, seal

When corrosion has attacked the surface but the panel still holds full thickness, the fix is straightforward. The area is sanded or media blasted to bright, clean steel — well beyond the visible edge, because rust always creeps further under the paint than it appears to.

The bare metal is degreased, then sealed under epoxy primer, which bonds directly to steel and locks out moisture and oxygen. Any filler needed for contour goes on top of that primer — never straight onto bare metal, where it can trap moisture at its edges.

From there it is standard refinish work: primer surfacer, block sanding, sealer, colour blended into the panels alongside, and clear across the whole area.

Perforation: cut it out and weld in new metal

Once rust has gone through, there is nothing left to preserve. Filler bridged over a hole has no strength and no adhesion at edges where the steel is paper-thin — it cracks out, usually in the first freeze–thaw cycle of the winter.

The correct repair cuts back to sound metal and welds in new. On a non-structural outer skin — a lower quarter, a wheel arch — that can be a fabricated patch, butt-welded, dressed flat, and finished. On a structural member it is never a patch: it is a replacement part or an approved section, joined exactly where the manufacturer says to join it.

Both faces of the new metal get protected. The backside coating and cavity wax matter more than the outside, because inside the panel is where the moisture actually lives.

Where GTA cars rust, and why there

Corrosion needs metal, moisture, oxygen, and salt. It starts wherever those four collect and never dry out — and on Toronto streets, that list is predictable.

  • Rocker panels and the pinch-weld seams under the doors, where slush packs in and stays
  • Rear wheel arches and the bottom few centimetres of the quarter panels
  • Lower door edges, especially once the drain holes plug with debris
  • Tailgate and liftgate lower seams, double-walled and happy to hold water
  • Every rock chip, scratch, and unrepaired dent that broke the paint film
  • Brake and fuel line brackets, subframe mounts, and exhaust hangers
  • Anywhere a past repair skipped the seam sealer or the cavity wax

Rebuilding the protection is the real job

At the factory, the bare shell was dipped in electrocoat primer that flowed into every seam and cavity, then sealed and waxed. No shop can dip a finished car — so a repair rebuilds that protection layer by layer, and how carefully it is done decides how long the repair lives.

Weld-through primer goes between the mating flanges before the panel is welded, so the contact faces are never left raw. Epoxy primer covers everything else that was cut or ground. Seam sealer is tooled to match the factory bead profile instead of being smeared across the joint. Cavity wax gets pumped into rails, rockers, and every closed section that was opened — because those are the places that rust from the inside out.

This is invisible work. Nobody admires it at pickup and nobody photographs it. It is also the single biggest difference between a repair that shrugs off ten Toronto winters and one that bubbles along the seam in three.

The layers, in the order they go on:

  • Weld-through primer between mating flanges, before the panel is welded
  • Epoxy primer across all bare metal, front face and back
  • Seam sealer over every welded or lapped joint, matched to the factory profile
  • Cavity wax injected into rails, rockers, pillars, and opened closed sections
  • Undercoating and sound deadening restored where the factory applied them
  • Drain holes confirmed clear, so water can actually get out of the structure

Insurance, rust, and honest expectations

Insurance pays for collision damage, not for corrosion that predates it. If a hit happens to land on a panel that was already rusting, the insurance company covers the crash damage and the rust work is generally yours. That split gets negotiated case by case, and we document it clearly so the conversation stays about facts.
